Irregular Shaped Rugs: How Custom Shapes Are Made and How to Order Them

An irregular shaped rug is a rug cut to a custom outline instead of a rectangle, circle or oval: a brand logo, a cartoon character, a sports ball, a leaf. It's made from your design file. The outline is drawn up as a production file, the rug is tufted or printed to that shape, then backed and edge-finished. For buyers, the decisions that matter are the surface fibre, the size and how simple the outline is.
Where irregular shaped rugs sell
The demand isn't really from people who need a rug to fit an odd-shaped room. It's from brands and retailers who want a rug that is the design. Streetwear labels put their logo on the bedroom floor. Sports retailers sell basketball and soccer-ball rugs for kids' rooms. Cafés and shops use a logo-shaped rug as a photo spot. And licensed-character ranges, where the shape is the product, depend entirely on how accurately the outline is cut.
How an irregular shaped rug is made
- Send the design draft: a logo file, sketch or reference image.
- Production file: the design is redrawn as a computer draft with the final outline, colours and size.
- Production: the rug is tufted or printed to the outline, then backed with an anti-slip backing.
- Finishing: the edge is overlocked (bound) so the shape holds and doesn't fray, then the rug is checked and packed.
When you order irregular shaped rugs, the computer draft is the step to slow down on. It's the first time you see the outline as it will be cut, and it's far cheaper to fix a thin tail or a tiny gap there than on a finished rug.
Choosing the surface: acrylic, polyester or nylon
All three work for irregular shaped rugs. They suit different designs and budgets.
- Acrylic: thick and hand-tufted-looking, with a luxury feel and a low MOQ. The pick for logo rugs meant to look like a hand-made piece.
- Polyester: very soft to the touch and well suited to cute, character and kids' designs.

Designing an outline that actually cuts well
Here's where most first orders go wrong. A shape that looks great on screen can have parts that are too thin to tuft or bind: a mascot's whiskers, a thin script tail, a gap between two letters. US rug maker Curran notes in its guide to custom-cut rugs that small cutouts may be limited in how the edge can be finished, and the same logic applies to tufted shapes.
A few rules that save a revision round:
- Keep narrow parts of the outline wide enough to tuft and bind; thicken thin lines in the artwork.
- Merge small detached pieces (dots, stars, separate letters) into the main shape or print them onto it.
- Give the final size in centimetres or inches for the widest and tallest points.
- Send vector artwork if you have it; a clear image works for simpler shapes.
Backing, edges and care
Irregular shaped rugs get an anti-slip backing so they don't skate on hard floors, and an overlocked edge that follows the outline. Cleaning is simple: vacuum, spot-clean with a damp cloth, and check the care instructions for your chosen surface before offering machine-washing to end customers.
MOQ, sizes and lead time for bulk orders
Any size can be made to your outline. For standard-shaped rugs, 3×5′, 4×6′ and 5×7′ are the common sizes, which is a useful reference when you're deciding how big a logo rug should be. MOQ depends on surface, size and number of designs, and we confirm it in the quotation. Custom orders typically take 20–30 days after the design is approved.
